Scot,
Is Photoshop set to antialias your mask edges? If so you will probably
want to disable this. The other thing you can try is shrinking the
selection area by 1 pixel.
I generally work with Tiffs. (I am a Carrara 3 person now but I did a
lot of work with the alpha mask in 2 and it is quite reliable.
