Back I often fail tweaking the BSP tree :-(.
I explain :
I do a similar setup (ultra low AA, no scanlin, small window) and I tweak with small increments of the size first cheking the render time in the script view. When I find the faster setting I close the render region and paste the BSP seting in the Render option panel. Then I control if it's realy faster than the default 20/40 bsp setting and it is not always true.
I've got the impression that the render region/preview update influence the render time. The more I update the more it's slow...
Is it just an impression ?

I tried it and I got lower render times, but in this case .map conversation seemed to be the bottleneck.
For BSP-newbies... If you wanna tweek the BSP, do a region of a small camera viewport with low AA. Set logged messages to progress reports, open the script view, then nudge the BSP values in increments of 2 (Size first) until you get the best setting. You can also try Dave's BSP Tree Tuner but if your scene doesn't render it's time to roll up the sleeves and get dirty with it. :-) This trick is presented by Dave Lajoie on the XSI production series DVD:s.

memory used = x*y*4 if with alpha channel, x*y*3 if not. So, 1024x1024=4Mb, 2048*2048Mb, etc. So you see how it can get big quick.
And did you try the bsp thing?
